I usually manage with `120-150` men and a single ship, generally a Large Frigate or a Ship of the Line. This way I load 40 tons of food and 50 or 60 guns, respectively (I keep some extra guns to replace ones destroyed in battle). I can pretty much do anything with that crew compliment, including attacking most towns, previously softened by indians or pirates.
I don't like keeping larger crews because:
- <img src="http://www.piratesahoy.com/forum/style_emoticons/<#EMO_DIR#>/beer2.gif" style="vertical-align:middle" emoid=":beer" border="0" alt="beer2.gif" /> I'd need more space (another ship) for food, and that implies having even more men to man the support ship.
- <img src="http://www.piratesahoy.com/forum/style_emoticons/<#EMO_DIR#>/mad.gif" style="vertical-align:middle" emoid=":c" border="0" alt="mad.gif" /> The more men you have, the faster their mood will decrease, since their individual share of the plunder gets smaller. And since you have a large (possibly maximum) crew PLUS the extra men needed to man the cargo vessel, you can't sail around for long before you're forced to divide the plunder.
However, I've found that the best support ship you can have is the East Indiaman, with its huge cargo space and minimal amount of crew required to sail it properly. Nevertheless, East Indiamen are quite rare, so you might as well capture a Large Merchantman in the meantime.

With that amount of men, you'd be able to carry only (100 cargo space - 48 cannons=) 52 tons of food, which'd run out quite quickly, even with a Cooper onboard.
